If your Chevy K2500 Suburban’s AC only blasts on high, you’re dealing with the classic blower resistor failure. In my 18 years turning wrenches, I’ve replaced over 200 of these units—mostly on GMT400 and GMT800 trucks. The good news? This is an 80% DIY-diagnosable issue. 1. System Understanding

The blower motor has four speeds (low, M1, M2, high). The resistor pack drops voltage for the lower three speeds. On high, the resistor is bypassed—power goes straight to the motor. That’s why high always works. The resistor sits in the HVAC duct, usually behind the glovebox or under the dash on the passenger side. In my experience, these fail every 5–7 years due to thermal cycling—the coiled wire heats up, cools down, and eventually cracks. On the K2500, the connector also melts if the blower motor draws excess current (common after 150k miles).

2. Symptom Diagnosis (by frequency)

Symptom 1: Only HIGH works (60% of cases)

Cause: Blower resistor open circuit. Quick test: Unplug the resistor, set multimeter to ohms, check resistance between the two thick wires (usually purple and orange). You should see 0.5–2.0 ohms. If it reads OL (open line), it’s dead.

Real case: Last Tuesday, a 1999 K2500 Suburban (5.7L, 210k miles) came in with exactly this. Owner said high worked but low/mid were dead. I tested the resistor—open. Replaced with a Standard Motor Products RU-414 ($38 at O’Reilly). Job took 35 minutes including removing the glovebox (4 screws) and the old resistor (2 bolts). Symptom 2: All speeds dead except high, plus burning smell (20%)

Cause: Melted connector due to high resistance. The K2500 is notorious for this. The connector pins overheat, melt the plastic, and short the resistor. Test: Look for brown/black discoloration on the connector. If melted, you must replace both the resistor AND the pigtail connector ($12).

Case example: A 2001 Suburban 2500 (8.1L, 180k) had this last month. The resistor was fine, but the connector was charcoal. I spliced in a new pigtail (Dorman 645-209) and installed a new resistor. Total time: 50 minutes. Parts: $55. No repeat failure in 3 weeks.

Symptom 3: Only low speeds work, high dead (10%)

Cause: Blower motor relay or switch failure, NOT the resistor. On high, the relay sends full battery voltage. If you get low/mid but no high, test the relay (underhood fuse box, position 37). Swap with a known-good relay from the horn. If high returns, replace relay ($15).

Symptom 4: Intermittent speeds, fan cuts out (7%)

Cause: Loose or corroded resistor connector. Fix: Unplug, clean with electrical contact cleaner ($6), apply dielectric grease, reseat. This buys you 6–12 months.

Symptom 5: All speeds dead, blower completely off (3%)

Cause: Blown fuse (30A, underhood) or bad blower motor. Test: Check fuse first—2 minutes. If good, unplug blower motor and apply 12V directly from battery. If it spins, the resistor is fine; check the switch. If it doesn’t spin, the motor is seized (common after 10 years). Replacement motor runs $80–120.

3. Decision Tree

Follow this path:

  • Fan blows at all? → YES → All speeds? → NO (only high) → Resistor
  • Fan blows? → YES → All speeds? → NO (only low/mid) → Relay or switch
  • Fan blows? → NO → Check fuse (30A) → Blown? Replace. If good, test motor directly.

4. Repair vs Replace

When repairable: If only the resistor is open, just replace it. If the connector is slightly brown but not melted, clean and reuse. When replace: If the connector is melted, replace both. Also, if the blower motor draws more than 25 amps (test with clamp meter), replace the motor first—otherwise it’ll kill the new resistor in 3 months. Cost: DIY: $25–60 parts. Shop: $120–180 (parts + 1 hour labor). I’ve seen dealers quote $250.

5. Prevention

Failure causes: worn blower motor bearings (increases amp draw), dirty cabin filter (reduces airflow, heats resistor), and humidity. Maintenance: Replace cabin filter every 2 years. Every spring, run the blower at medium speed for 5 minutes before using AC—keeps resistor cool. Warning signs: If you hear a click when switching speeds, or the fan hesitates on low, check the resistor now—don’t wait for total failure.

Q: Can I bypass the resistor and just use high?

A: Technically yes, but you lose all low speeds. On a hot day, that’s miserable and puts unnecessary strain on the motor. For $30, fix it properly.

Q: Why does my new resistor fail again after 2 months?

A: 9 times out of 10, it’s a failing blower motor drawing too many amps. Test the amp draw—should be under 20A. If it’s 25A+, replace the motor first. I’ve seen this repeatedly on K2500s with 150k+ miles.

Q: Is the blower motor resistor the same as the blower motor control module?

A: No. On your K2500, it’s a simple resistor pack. The control module is only on newer trucks with variable speed (like 2015+). Yours has 4 fixed speeds—resistor is the only failure point.

Safety: Disconnect the battery negative terminal before touching any electrical components. If you’re not comfortable with a multimeter, most shops will diagnose this for $40–60 and apply that toward the repair.
