Real-World Case
Last Tuesday, a 2016 Mercedes SL400 (same platform as SL500) came in with the exact complaint — only high speed. I had the resistor out in 20 minutes. The part was $38 from a local supplier, and the customer left in 45 minutes total. But here’s the twist: the resistor wasn’t the root cause. A corroded connector at the blower motor was. That’s why I always check the connector before ordering parts. That repair cost $12 in terminal cleaner and dielectric grease.
1. Overview
What you’ll diagnose: The blower motor resistor pack (also called a final stage unit on Mercedes) and its wiring. On the SL500 (R230 chassis, 2003–2011), this unit is located under the passenger footwell, behind the carpet panel.
- Tools: Multimeter ($15–$30, I recommend Fluke 101 or Klein MM400), T20 Torx bit, trim removal tool.
- Time: 15–30 minutes for diagnosis; 30–45 minutes for replacement.
- Success rate: 80% of these cases are DIY-diagnosable with a multimeter. The other 20% involve a faulty blower motor or wiring harness — not harder, just less common.
2. System Understanding
The SL500’s blower has four speeds. The resistor pack drops voltage for speeds 1–3. When you select high, the resistor is bypassed, sending full battery voltage to the motor. The resistor is a set of thick-film resistors mounted on a heat sink. Over time, thermal cycling cracks the solder joints or burns out a coil.
Failure points: (1) The resistor pack itself (60% of failures), (2) the electrical connector at the resistor (20% — often melted from resistance), (3) the blower motor brushes (15%), (4) the climate control module (5%).
Lifespan: In my experience, these resistors last 5–7 years in normal climates. In dusty or high-heat regions (Arizona, Texas), I’ve seen them fail in 3 years.
3. Symptom Diagnosis
Symptom 1: Blower only works on HIGH
Frequency: 60% of all SL500 blower complaints.
Cause: Resistor pack failure — the low and medium speed circuits are open.
Quick test: With the ignition on, set blower to speed 2. Use a multimeter to check voltage at the resistor connector (pin 2). If you see 0V but the fuse is good, the resistor is open. If you see 12V but no blower, the motor is suspect.
Cost: OEM resistor $60–$90 (I use Febi Bilstein or genuine Mercedes). Aftermarket $25–$40 — I’ve had good luck with URO parts but always check warranty.
Time: 30–45 minutes for a first-timer. I’ve done it in 15 minutes with the carpet panel already loose.
Symptom 2: Blower works on speeds 1–3 but not HIGH
Frequency: 15% of cases.
Cause: The high-speed relay (inside the resistor pack) or a broken wire from the climate control unit. The high-speed circuit is separate from the resistor coils.
Test: Jump power directly from battery to the blower motor’s high-speed terminal. If it spins, the resistor’s relay is dead. If not, check the motor.
Cost: Same as above, plus $5 for a relay if sold separately — but on the SL500, the relay is integrated, so you replace the whole pack.
Symptom 3: Blower works intermittently on all speeds
Frequency: 10%.
Cause: Loose connector or cracked solder joint on the resistor board. Vibration from driving opens the circuit.
Test: Wiggle the connector while the blower is on speed 2. If it cuts out, you’ve found it.
Fix: Sometimes you can resolder the joint (if you’re handy with a soldering iron), but I recommend replacement — the repair rarely lasts more than 6 months.
Symptom 4: Blower only works when the car is cold
Frequency: 5%.
Cause: The resistor pack has a thermal fuse that trips when overheated. Once it cools, it resets — but this is a sign of an impending full failure.
Action: Replace the resistor pack now. Waiting will leave you stranded with no A/C in summer.
Symptom 5: Blower works on all speeds but smells like burning
Frequency: 5%.
Cause: The resistor is overheating due to a failing blower motor drawing excessive current. The motor’s bearings are seizing.
Test: Measure current draw with a clamp meter. Normal draw is 8–10 amps on high. If you see 15+ amps, the motor is the problem.
Cost: Blower motor $80–$120 (I prefer Bosch or OEM), plus resistor if it’s already damaged.
4. Decision Tree
Does the blower spin at all?
- NO → Check fuse #15 (25A) in the front fuse box. If blown, replace and test. If it blows again, there’s a short — likely the blower motor.
- YES → Does it work on HIGH?
Works on HIGH only: → Resistor pack is open. Replace it.
Works on low speeds but not HIGH: → Test the relay circuit. Usually the resistor pack’s relay is dead.
Works intermittently: → Check connector for corrosion or loose pins. Clean with electrical contact cleaner (CRC 05103, $8) and reinstall.
Works but smells: → Measure current draw. If high, replace blower motor first, then resistor.
5. Repair vs Replace
When repairable: If the connector is just corroded (green crust), clean it with fine sandpaper and dielectric grease. This fixes 20% of cases for $5 in supplies.
When replace: If the resistor has visible burn marks, cracked solder, or the thermal fuse is open. Also, if the connector pins are melted, replace both the connector pigtail and the resistor — I’ve seen melted connectors cause repeat failures.
Cost comparison: DIY replacement: $35–$90 for parts + 1 hour of your time. Shop cost: $180–$250 (parts + labor at $110/hour). I’ve done this job on a 2007 SL500 in 40 minutes, including carpet removal.
